In our OC v3.0.3.2 (using default/core Fedex shipping module), our customers are having an issue during checkout (at Step 4: Delivery Method), when their cart includes multiple products of large quantities, where it stops presenting the Fedex shipping quotes and only presents the "pickup from store" option. We suspect it has something to do with Fedex's maximum weight limit of 150 LB per package. I don't see anything in the module's setting that addresses this. Could you suggest a possible remedy or way to troubleshoot this?

Better to use a Fedex extension from the Marketplace for a more up-to-date solution than using the one from the core.

Look in the OpenCart log for any messages. Switch on Display Delivery Weight and keep adding to an order until it's just under then just over 150 lb.

The extension sends the cart weight to FedEx so if there is a limit then the extension would need to be modified to split the cart into multiple packages. There may already be extensions that do that in the marketplace.

My FedEx Pro extension can split the cart up into multiple packages if the total weight is over 150 lbs. It has a packing algorithm built-in so it will generate a package size to send to Fedex based on the dimensions of the items in the cart. If you only use a few set box sizes, you can also set your own box dimensions and it will attempt to pack those using the algorithm.

The only thing to note is that the extension does not currently work in Test mode. Fedex made a change a few weeks ago where you can't send real data to them any more, you have to send very specific test data. I haven't updated my extension to do that yet, but I'm working on it.

I'm interested. Is this particular extension offered on the Opencart marketplace?

Also, could you explain why the extension "not working in TEST mode" could be a problem?

Not having a "Test" mode isn't a big deal. Getting a production API key just involves a few extra steps, so it allowed people to use the extension before they did those steps. However, after looking into it I don't see how it's going to be feasible to keep Test mode, so I'll be removing it in the next update. That just means you'll need the production API keys to get it working.
