Is it possible to set up a shipping module based upon rates according to weights and geo_zones, where the geo_zone really is a postcode range. This is basically how the Australia Post charges for regular parcels. OpenCart zones are being used both as part of the address and shipping, but they are only on a state level (e.g. Queensland, New South Wales, Victoria etc.). My shipping module needs to be based upon postal code ranges rather than states.

What is the best way to go about it? I am thinking about writing a new shipping extension which uses postal code ranges and weights instead of geo_zones and weights, unless I can (mis)use the current OpenCart databases and zone shipping extension somehow with postal codes.

If you make each postcode a region, it would be possible to use the zone based module. This would be a bit of a maintenance nightmare though with so many postcode zones to define shipping rates for.

You would also have to change the address form so that state is still collected and look through the whole system for the impact your changes might make on other areas.

My suggestion is to go with the custom shipping module based on postcode ranges. You should still tighten up the address form to validate postcodes and suburbs but you would not risk breaking other parts of your store. You would also be plugging extra functionality into OpenCart in the way it has been designed to accept it, rather than creating a hybrid that is difficult to upgrade.

Yes, I am now thinking that it does indeed make sense to create a new extension module for Australia shipping which will use additional MySQL tables for the for postcode ranges and the parcel distance charges.

I'm looking at the Autralia Post DRC but have no idea how to create a module for opencart. I'm not even good at php.
This looks like the perfect solution because Australia Post will give estimated prices based on Weight, Country, Post code and Delivery method (Air, Sea, Express). It even returns an expected delivery time which could also be incorporated to give the purchaser more choice. There's no doubt that this can be incorporated through php.

Anyone interested in making a module?

How long do you think it might take to develop?

No more than 3 working days, probably less, see my PM to you.

Good news, I managed to write a shipping module using the online Autralia Post DRC in just one and a half working days. I am currently testing it, here is a screenshot, more details early next week.

Yes, see my PM to you.

I haven't done any work on it today (Monday), will however spend some more time tomorrow on it, to polish the code, to do some final testing and to write up a little installation manual for it, too. I'll also send PM to anyone else who expressed in interest in it, hopefully the development costs can be shared, so it should be quite low for each interested user.
