I was also looking for a USPS label module for one of my clients but didn't find any. So I have developed my own module for USPS shipping labels for domestic services. I am working on the APIs of the USPS label for International services and will be up soon. If you can like, you can get the module here...

This module is an implementation of "Delivery Confirmation" and "Express Mail" API of USPS (united states postal service). This module will be used along with built-in USPS module of open cart. After installation of this module, open any order for edit. On the order page under "order details" tab, there will be a new option added for generating Labels.
To make it work properly, you should have the built-in USPS module configured, as it uses the same parameters from the built-in USPS shipping module so that there should be no difference in shipping quote and the label.

This module helps you generate labels for the following Service.
Priority mail, First Class, Parcel post, Media Mail, Library mail, and Express Mail

Currently this module only allow you to get labels for Domestic services. Keep visiting, i'll soon upload the
module for international services.

For Demo:
1) go to http://demosite.batsbay.com/admin/
2) login by using the credentials
user name: demo
pass : demo
3) Navigate to "extension->module->USPS Label Printing". Click "Edit" and check out the available settings. Here you can modify setting for the printing module and give your shipping originating address, etc.
4) Navigate to "sale->order" and click "Edit" on any order. You will see generate USPS Label Print options.

Available for 1.4.x and 1.5.x(vqMod Version)

Hey, how do you pay for the shipping cost once the label has been generated?

Hi,
on using the USPS API, for the submitted To & From address along with weight, USPS send the label automatically and deducts the shipping cost from your USPS API account.

Hi guys,
updated version for 1.5.x is released.. get it from the store.. its a vqMod version so no worries of core files changed and replaced... =)
for international api, its next thing in line..thanks for bearing with my late releases..

Does this Module support getting the tracking number from usps once the label is created and if so will it display the tracking link to customer when they login?

There is small release pending and will be available by tomorrow. after that, the tracking number will be mailed automatically to the customer whenever the label will be generated.

The change is updated and you can download the newer version, it will mail the tracking number right away when label is generated.

how is the rate determined and how does store owner know cost of shippment...

how does the system determine the box size that it sends to USPS for label

There are six domestic services are supported, the cost is determined by the weight of the product being shipped. It is sent to USPS before the label generation.. the cost is deducted from the account of the owner maintained with USPS.

Question about the module options on demo site:

Customer As Originator: Select "Yes" if you want your customer to use this shipping label.

Could I use this like a prepaid return label for usps? I want to pick up the bill for clients shipping to me.

No, this service is no longer works as USPS doesn't allow this. There is a different API for return labels which is not implemented in this extension. the demo site for 1.5.x version doesn't also support this option of Customer As Originator.

We buy iPhones and would like to send customers USPS prepaid shipping labels with there request.
Any suggestions as how to do it?

I will have to check if USPS offers any such API that can be integrated in OpenCart. But earlier I once checked but i didn't find any.
Other solutions are Endicia, but they don't have any integrated solution with OpenCart. I am building one for Endicia and Opencart, once it is done i will update on the forum here.

Its under development, due to some issues with Endicia, development was halted, now its resumed, will update here and other opencart forums once done.
