I had this problem in 1.4.x
It was fixed by editing the USPS.php
Is this fix applicable to 1.5.1.3?
I put in the same info in the shipping module as my live 1.4.x store, when I go to check out, USPS shows all options small, medium and large. Obvioulsly the customer would chose small because it's cheaper when 1. it wouldn't fit and 2. it's not the correct box

just to elaborate I've attached a screen shot.
2 items which on my oc 1.4.9.5 cart would give an option of the flat rate medium
This is after having the fix from the above user on the forum.
So, now, with oc 1.5.1.3 I'm back to this problem.

I am having the exact same issue as rainforest, though I didn't upgrade since I moved to a new domain. I just did a new install of this most recent version.

well, apparently there is no fix at the moment. Which is odd because it's been out for a few months and USPS is a pretty major shipping carrier.
I'm holding on upgrading until some fix comes out. I did use the 1.4.x fix. It works BUT I get an error message.
