Hi - i'm setting up a store, I have a fedex acct, i want the shipping cost to be automatically calculated based on boxed weight/dimensions/zip code. Do i need a shipping module to do this? or does OC do this itself? Does the shipping module handle/HOW does the shipping module handle if someone orders more than 1 item (e.g. if 2 items go in 1 box)? TIA for pointing me in the right direction!

The built-in Fedex shipping method should work for you, though it only works based on weight and zip code. It does not utilize the products' dimensions for passing to Fedex, and only requests a single box rate from Fedex.

If you want that feature, you should look at Qphoria's commercial extension, which includes a packing algorithm and the ability to request individual box rates for each item:

so if i want to ship to 50 US states, and only charge sales Tax in FL ... i would set up 1 Geo Zone for FL only, and another Geo Zone with the other 49 states ...then make Tax Rate for FL, then Tax Class assigned to the Tax Rate, ... Am I anywhere near on the right track? I'd LOVE to pay for some help if that is not inappropriate to offer ...

Yes, you can apply a geo zone to a tax class, and tax will only be charged for that geo zone (even if the Fedex module has a different geo zone where it's available).

under Extensions > Shipping > Fedex > Home > Shipping > Fedex ... it asks for box dimensions. But i will have many different products w/ different sized boxes. I'm confused ... ???

The built-in Fedex only uses the average dimensions you enter, for every rate request. It doesn't use the actual dimensions of products in the cart.

If you want something that does, take a look at Qphoria's FedEx Live Rates Global extension.

i'm getting ready to buy install FedEx Global Live Rates for OpenCart 1.5.x-2.0.x ... is it known if this works with newest version 2.1.0.1 .. i want to update to latest version b/c i'm getting error "Notice: Error: E-Mail to required! in /system/library/mail.php on line 61" and i've read that this is resolved in OC update. TIA

Check the extension page, it should list the versions that the extension is compatible with.
